Why caps rust out here, and what a proper replacement involves

Marine air off the bay carries salt inland. It settles on the crown and stays there. Galvanized mesh and painted steel give up first. The coating blisters, then the screen unravels at the welds. Rust streaks running down stucco are usually the first thing a homeowner notices. Mild winters make it worse, not better. A seldom-used flue never gets hot enough to dry out after a rain.

On the older pre-1975 stucco and ranch homes, the cap lands on clay flue tile. We measure the tile's outside dimensions, not the opening. If the tile projects above the crown, a band-clamp cap works. If it sits flush or the crown is cracked from thermal cycling, an outside-mount cap that covers the whole crown is the better choice. Anchoring screws into a spalled crown just splits it further.

Prefab units in the 1980s-2000s tract construction are different work. That round pipe needs a matched termination, and the chase cover around it is a separate part. Sealed direct-vent gas inserts should never get a generic cap. It chokes the coaxial intake.

Stainless costs more than aluminum and lasts longer in this air. Mesh openings must stay within the fire code range for spark arrest.
